Zortrax Super Hero Mask – See the New Approach to 3D Printing in Costume Making

Cosplay has become a global phenomenon, drawing passionate fans who bring their favorite characters to life with astonishing accuracy. The craftsmanship behind cosplay costumes rivals that of professional movie studios, as enthusiasts dedicate countless hours to designing, constructing, and perfecting their creations.

At Zortrax, we find this process even more fascinating because 3D printing technology provides endless possibilities for costume and prop making. It is a powerful tool for cosplayers, offering both precision and creative freedom. With that in mind, we decided to explore this topic and share our own take on a classic superhero mask, available for download at the bottom of this page.

A Global Movement

Dedicated conventions around the world bring together anime, fantasy, and superhero fans, giving them a chance to showcase their artistry and step into the shoes of their favorite characters.

Anyone who has seen cosplayers in action knows that their costumes are more than just outfits—they are works of art, built with incredible attention to detail. Every element, from armor and shields to intricate eye lenses and wigs, is carefully crafted to create the perfect transformation. However, the process of making these costumes is far from simple or inexpensive.

The Evolution of Cosplay Materials

Over the years, cosplay costumes have evolved alongside technology. While traditional materials like fabric, foam, and cardboard are still widely used, modern cosplayers have begun incorporating various plastics to achieve greater accuracy and durability.

Some creators still prefer handcrafting their costumes manually, but with the introduction of advanced tools like the Zortrax M200 or Inventure 3D printers, the potential for cosplay has expanded significantly. We believe that once you see the results, you might be tempted to experiment with 3D printing for your next project.

Customization and Creative Freedom

Cosplayers are constantly modifying, adapting, and reinventing characters to match their creative vision. Whether they are switching a character’s gender, adding a modern or steampunk twist, or designing new armor, they always seek unique and personalized elements.

The same level of customization occurs in the movie industry, where filmmakers redesign well-known characters to fit new adaptations.

With the help of 3D printing, cosplayers can:

  • Design and customize costume parts from scratch

  • Modify elements at any stage of the process

  • Create rigid and structured pieces that fit the body perfectly

For certain costume elements, 3D printing is the only viable solution, particularly when rigid materials are required or when parts must be tailored to fit an individual’s measurements with high precision.

Precision and Fit: Why 3D Printing Stands Out

Achieving the perfect fit is essential in cosplay, and 3D printing provides an unmatched level of customization.

How to Get the Right Measurements

  1. Traditional measuring methods – Manual techniques can provide a basic fit.

  2. 3D scanning technology – Offers an ultra-precise way to capture the shape and size of an object, including color data.

A 3D scanner allows users to import a digital model directly into the 3D printing software, making it easier to design highly accurate, wearable components.

Choosing the Right 3D Printer

A high-precision 3D printer ensures that every component is printed with accurate dimensions while maintaining the quality and durability needed for cosplay applications.

Designing a Modern Superhero Mask

When designing a cosplay mask, Zortrax’s Piotr Czyżewski chose to take a classic approach but added a modern, edgy twist to enhance its overall aesthetic.

  • The design was inspired by a gothic-style superhero, integrating anatomical elements resembling a spine, creating the illusion of a solid shield.

  • Multiple interlocking parts and layers highlight the complexity and precision of the model, demonstrating the capabilities of the Zortrax M200 3D printer.

  • Small LED lights were placed behind the red eyes, adding a striking contrast to the matte black surface and achieving the desired dark and intimidating look.

  • The sharp facial lines emphasize the hero’s strength and intensity, capturing the essence of the character’s personality.

Of course, this mask is fully customizable, allowing users to modify the design and personalize it to match their own creative vision. The model is available for download in the Zortrax Model Library, where users can add their own modifications and share their final creations with the community.

Bringing a Superhero to Life with 3D Printing

Inspired by a popular comic book hero, Piotr Czyżewski started by drafting the model in 3D design software. He then experimented with various adjustments to make the final version more original and contemporary.

Once the design was perfected, it was exported to Z-SUITE slicing software, where Piotr selected:

  • The printing material

  • The layer thickness

  • The infill type

Time and Efficiency

  • The entire printing process took approximately 11 days.

  • Despite the long print time, it was significantly faster than traditional manufacturing methods like injection molding, which can take weeks or even months.

  • A total of 46 separate parts were printed, then assembled using screws (for the mask) and glue (for the stand).

Final Assembly and Material Selection

  • LED lights were soldered and connected to a power supply to illuminate the eyes.

  • No post-processing was needed, as the surface was already smooth.

  • The mask was printed using Z-HIPS, chosen for its durability, resistance, and suitability for large functional models.

  • The matte finish of Z-HIPS contrasted well with the red Z-ULTRAT elements, creating a visually striking effect.

Since the mask is designed for display purposes, Piotr also created a four-part stand to keep the model upright.
